These systems require precision components capable of withstanding pressure and mechanical stresses while maintaining perfect sealing. \r\n\r\n Omnidex was asked to manufacture a series of aluminium housings for aftermarket supercharger systems designed for several vehicle models. Unlike large automotive production runs, the volumes for these aftermarket systems were relatively small\u2014typically only a few hundred units per model. \r\n\r\n Because of these limited production quantities, the challenge was to develop a manufacturing method that delivered high-quality components while keeping tooling costs at a practical level. <\/div>\r\n<\/div>\r\n\r\n\r\n\r\n<h4 class=\"wp-block-heading\">The Engineering Challenge<\/h4>\r\n\r\n\r\n\r\n<p>Supercharger housings must meet two critical requirements:<\/p>\r\n\r\n\r\n\r\n<ul class=\"wp-block-list\">\r\n<li><strong>Structural integrity under pressure<\/strong><\/li>\r\n<li><strong>Zero internal porosity<\/strong><\/li>\r\n<\/ul>\r\n\r\n\r\n\r\n<p>Even very small levels of porosity can cause problems in pressurised air systems, allowing leakage that reduces supercharger performance.<\/p>\r\n\r\n\r\n\r\n<p>At the same time, the relatively small production volumes meant that expensive tooling solutions such as investment casting or high-pressure die casting were not economically viable.<\/p>\r\n\r\n\r\n\r\n<p>A manufacturing approach was required that balanced:<\/p>\r\n\r\n\r\n\r\n<ul class=\"wp-block-list\">\r\n<li>lower tooling costs<\/li>\r\n<li>good dimensional accuracy<\/li>\r\n<li>and absolutely reliable sealing performance.<\/li>\r\n<\/ul>\r\n\r\n\r\n\r\n<h4 class=\"wp-block-heading\">Selecting the Casting Method<\/h4>\r\n\r\n\r\n\r\n<p>To reduce front-end tooling costs, the housings were manufactured using <strong>gravity casting in aluminium<\/strong>.<\/p>\r\n\r\n\r\n\r\n<p>Gravity casting offers several advantages for medium and low-volume production:<\/p>\r\n\r\n\r\n\r\n<ul class=\"wp-block-list\">\r\n<li>significantly lower tooling costs compared with die casting or investment casting<\/li>\r\n<li>good mechanical properties in aluminium alloys<\/li>\r\n<li>flexibility for complex shapes such as supercharger manifolds<\/li>\r\n<\/ul>\r\n\r\n\r\n\r\n<p>However, gravity casting can sometimes produce <strong>minor internal porosity<\/strong>, which in many applications is acceptable but cannot be tolerated in pressurised supercharger components.<\/p>\r\n\r\n\r\n\r\n<div style=\"display: flex; max-width: 100%; height: auto;\" src=\"https:\/\/omnidexcn.com\/wp-content\/uploads\/2026\/03\/Picture-323-300x199.jpg\" alt=\"machined aluminium supercharger housing\" \/><\/div>\r\n\r\n\r\n\r\n<h4 class=\"wp-block-heading\">Addressing the Porosity Issue<\/h4>\r\n\r\n\r\n\r\n<p>To ensure the housings were completely sealed, a <strong>resin impregnation process<\/strong> was used.<\/p>\r\n\r\n\r\n\r\n<p>After casting and machining, the housings underwent a specialised sealing treatment designed to eliminate microscopic porosity.<\/p>\r\n\r\n\r\n\r\n<p>The process involved:<\/p>\r\n\r\n\r\n\r\n<ol class=\"wp-block-list\">\r\n<li>Heating a specially formulated resin to the correct temperature<\/li>\r\n<li>Applying the resin to the internal surfaces of the casting under pressure<\/li>\r\n<li>Allowing the resin to penetrate any micro-porosity within the aluminium structure<\/li>\r\n<\/ol>\r\n\r\n\r\n\r\n<p>Once the resin had filled the microscopic voids, the excess material was removed by suction or draining.<\/p>\r\n\r\n\r\n\r\n<p>This process sealed the casting internally while leaving the external dimensions unchanged.<\/p>\r\n\r\n\r\n\r\n<div style=\"display: flex;
